If the corroded aluminium areas are accessible, you could try eliminating the final corrosion with Altrans, which has to be washed off with water so may not be possible in all areas. A good book to read is "Rust and Rot" by Diamant - now out of print but I am sure you will find a copy on the net. Aircraft people also have this problem and they use a chromate primer in what smells like a shellac base. Mine was donated by a friend and isn't in the original pot so sorry, no trade name. Of course, in addition to excluding water, the whole corrosion process would be much slower if you weren't passing electricity through the sandwich. I haven't tried this, but how about a separate earth wire to everything and no chassis earth? You're going to do it to the headlights anyway. Have to be quite hefty for the starter motor I suppose. Just an idea. Or move to the South of France?
